Moly element failure

We are going through a crucible change for our 400# Stadelman furnace and finished and turned on the furnace and it started to spark from this element. It is a new element with a new strap. At first it broke off right at the line between the light gray and dark gray of the element. After taking off the top piece that broke away, we tried to attach the straps to just the remaining dark gray length. Turned it on and continued to get more sparks. Unfortunately, this was the 3rd element that we replaced today, and our last spare.
We have another older one that we replaced because it broke off on the same line that we will try and put back in service...
Any ideas why this may be happening???
